In the production method of the present invention, a process of directly applying a foamable mixed solution to the back surface of a carpet fiber composition by a spray method, and the coated foamed mixed solution has not yet finished the viscous flow state even though the gasification reaction is completed. In the meantime, the carpet fiber composition is disposed in a mold consisting of an upper mold and a lower mold for partitioning a space gap corresponding to the three-dimensional shape of the carpet inside, mold fastening into an upper mold and a lower mold, and integrated on the back surface of the carpet fiber composition. And curing the molded foam layer. The fine particles of the expandable mixed solution sprayed by the spray method penetrate into the tissue of the carpet fiber composition and adhere to the fiber surface, while the adhered expandable mixed solution foams and expands by the gasification reaction. It stops in place and foams without actually penetrating further into it, so that the foam becomes integral with the carpet.

The formed, foamed hose is accommodated in a mould cavity and inflated with the aid of air at high pressure to the desired bottle configuration.

A method for three-dimensionally shaping cover materials such as woven or knitte d fabrics, vinyl, leather, and the like is performed by providing a cover material (18) and a layer of foamable liquid reac tion mixture such as polyurethane which changes from liquid to a viscous state (16') at the beginning of the gas generat ing reaction, compressing the combined cover material and the foamed layer in a mold (21, 22) having surface configurations correspond ing to desired final three-dimensional shapes with the compression being performed when the foam layer has substantiall y completed rising, but before substantial curing thereof takes place, and then allowing the foamed layer bonded to the cover mate rial to proceed in curing reaction. The three-dimensional cover material shaping is performed by this method without ext ernal heat or high pressure so that the cover material can retain its original appearance and high quality. By changing locally the spa cings between mold halves (21, 22), the resultant foam layer bonded to the cover material can be provided with portions having dif ferent local thicknesses and hardnesses.

An extruded/blow moulded bottle, together with a process for producing the bottle. The bottle has a wall structure (10) comprising a layer (11) of foamed plastic material which is surrounded by outer, solid layers (12 and 13) of plastic of the same type as the plastic in the foamed layer (11). The material in the foamed layer (11) includes a rigid polymer component and a ductile polymer component in a mixing ratio of from 1:3 to 3:1, and in addition the foamed layer (11) constitutes at least 50% of the total weight of the bottle. The bottle is produced by a combined extrusion/blow moulding process in which granulate starting material including the two polymer components and a chemical CO2-generating blowing agent is melted and, under excess pressure, is forced through an annular nozzle during simultaneous expansion of the formed CO2 blisters. The formed, foamed hose is accommodated in a mould cavity and inflated with the aid of air at high pressure to the desired bottle configuration.

Processes are disclosed allowing the manufacture of integral roller door structures of any desired length and width, and comprising longitudinally juxtaposed slats (10) separated by integral hinge formations (12). Such a structure having slats of any desired length can be produced by a semi continuous moulding process in which a molten plastics material and a foaming agent are injected into a mould (14, 16, 18), the part (28) of the structure so formed being allowed to solidify before removing the solidified structure partially from the mould, then closing mould about the remaining portion of the structure, thereafter moulding a further part of the structure within the mould onto the remaining portion of the previously moulded part and repeating the cycle as often as required. A product of any desired width, measured transversely to the slats, can be produced by welding, edge-to-edge a plurality of lengths of the product produced by the moulding technique, by means of an apparatus (310 to 322) incorporating a heated knife (320) which is advanced along the gap between opposing edge faces of the lengths of moulded structures to be welded, to fuse the material of said opposing faces, and further incorporating an extruder (310) which follows the knife and injects molten plastics into said gap to unite with the plasticised opposing edge portions and form a uniform weld, the temperatures of the knife and the extrudate being independently controllable to prevent, sub­stantially, distortion of the product being produced by the welding step.

A product of any desired width, measured transversely to the salts, can be produced by welding, edge-to-edge a plurality of lengths of the product produced by the moulding technique, by means of an apparatus incorporating a heated knife which is advanced along the gap between opposing edge faces of the lengths of moulded structure to be welded, to fuse the material of said opposing faces, and further incorporating an extruder which follows the knife and injects molten plastics into said gap to unite with the plasticized opposing edge portions and form a uniform weld, the temperatures of the knife and the extrudate being independently controllable to prevent, substantially, distortion of the product being produced by the welding step.

A method for manufacturing a carpet used for an automobile comprises steps of: coating a preheated liquid foamable mixture directly on a back surface of the surface material by a spray system; placing the surface material in a molding die comprising an upper portion and a lower portion, the upper and lower portions defining a space inside the die corresponding to a three dimensional shape of the carpet; clamping the liquid foamable mixture with the surface material between those portions of the molding die, when the liquid foamable mixture coated on the back surface of the surface material has completed a gas reaction thereof but is still in a visco-elastic flowing condition; and changing the liquid foamable mixture into a solid condition, thereby a foamed body layer made of the liquid foamable mixture is molded in three dimension and is connected with the surface material through the back surface thereof.

[Also in Division B8] A hinged article comprising two foamed thermoplastic polymeric articles, each with an integral solid skin joined by an integral hinge of non-foamed material is made by injecting a composition containing a thermoplastic polymeric material and (at least in part) a blowing agent into a mould comprising a pair of opposed surfaces and a hinge defining component. The polymer temperature is above the activation temperature of the blowing agent, but the mould surface temperature is below, causing a non-foamed skin to form on the foamed members. Foaming is prevented at the hinge by the small spacing between the hinge defining component and the opposite wall. In the mould shown, the hinge is formed by heated member 5 which is pushed downwards into the position shown, destroying the foam structure. In a second embodiment, a non-foaming mixture is introduced into the mould to form the skin and hinge, the top of the mould 1 excluding the hinge defining member 5 is raised and a foaming polymer is injected into the preformed skin. In another embodiment, a preformed hinge of non-foamed polymer or textile fabric is clamped between the hinge defining member 5 and a projection from the base 2 with its ends extending into the moulding cavities and the foamed members are formed in the cavities and become integrally bonded to the hinge. The polymer may incorporate fillers or pigments such as glass or asbestos fibres or glass or mica plats and the polymer may be polypropylene, a polyamide, a polycarbonate, ABS, a polyacetal, a polyphenylene oxide, a polysulphone, PVC, polyethylene or polymethylmethacrylate. A unitary foam plastic article is made of one material is made from a preform in a series of thermoforming stages. The preform has constant density and the article has zones of different densities. The article and preform have the same weight. Each stage includes transferring sufficient material to another zone so that the latter zone can be made to the desired density. Each stage includes isolating the zones that already have the desired density. The preform may have a density of 0.03 and the zones have densities in the range 0.05 - 0.9. Thermoforming is performed at 180 - 200 degrees C and 100 bars.

An extruded/blow moulded bottle, together with a process for producing the bottle. The bottle has a wall structure (10) comprising a layer (11) of foamed plastic material which is surrounded by outer, solid layers (12 and 13) of plastic of the same type as the plastic in the foamed layer (11). The material in the foamed layer (11) includes a rigid polymer component and a ductile polymer component in a mixing ratio of from 1:3 to 3:1, and in addition the foamed layer (11) constitutes at least 50% of the total weight of the bottle. The bottle is produced by a combined extrusion/blow moulding process in which granulate starting material including the two polymer components and a chemical CO2-generating blowing agent is melted and, under excess pressure, is forced through an annular nozzle during simultaneous expansion of the formed CO2 blisters. The formed, foamed hose is accommodated in a mould cavity and inflated with the aid of air at high pressure to the desired bottle configuration.

A method for three-dimensionally shaping cover materials such as woven or knitted fabrics, vinyl, leather, and the like is performed by providing a cover material (18) and a layer of foamable liquid reaction mixture such as polyurethane which changes from liquid to a viscous state (16') at the beginning of the gas generating reaction, compressing the combined cover material and the foamed layer in a mold (21,22) having surface configurations corresponding to desired final three-dimensional shapes with the compression being performed when the foam layer has substantially completed rising, but before substantial curing thereof takes place, and then allowing the foamed layer bonded to the cover material to proceed in curing reaction. The three-dimensional cover material shaping is performed by this method without external heat or high pressure so that the cover material can retain its original appearance and high quality. By changing locally the spacings between mold halves (21,22), the resultant foam layer bonded to the cover material can be provided with portions having different local thicknesses and hardnesses.

The average density in each part of the component is the same after introducing the foam particle mixture. Densities of elements of the component may be equal after compression of the foam mixture from an initial volume or the densities of the elements may vary depending on the amount of compression in each area. In a prodn process, foam particles, esp from recycled foam, of given size and hardness are mixed with liquid polymer components to coat the surfaces, fed into a closed tool cavity (28) with gas vents and the polymer is reacted and expanded using either temp and pressure or steam. Component (2) densities are maintained within close limits by feeding 3-15%, pref 5-10% more particle and polymer mixture to a balance which releases the precise amount for filling the tool cavity (28) to a conveyor supplying the tool. Process plant includes containers for foam, pelletising appts for prodn of foam particles, a balance with an outlet to a mixer also fed with the liquid polymer binder components. A following intermediate storage tank feeds a further balance connected to a conveyor, eg a blower or a screw with an outlet into a blower feeding the tool cavity (28).
