A system and method for forming an area rug using at least one replaceable wear surface positioned on a floor or subfloor. The system includes a base and at least one replaceable wear surface, of which both may be cut to fit a floor space of almost any shape. The system may be attached to the floor using an adhesive, a double-sided tape , or a cloth, with or without adhesive, or not attached at all. The cloth can be applied coextensively to the base and replaceable wear surface, or intermittingly, such as only at intersecting corners. The system can be sold to consumers as a self contained kit or as a group of components that can be separately selected.

The textile component is designed to be soiled, washed, and re-used, thereby providing ideal end-use applications in areas such as building entryways.

A low-weight carpet tile and process for making the same, wherein the carpet tile comprises a facecloth having a plurality of face yarns tufted through a primary backing, an extruded polymer secondary backing layer, and a reinforcing scrim layer partially embedded within the extruded polymer secondary backing layer. The top surface and bottom surface of the carpet tile are defined by the facecloth and the reinforcing scrim layer, respectively. A polymer-based resin is extruded onto the facecloth to form an at least substantially uniform secondary backing layer, and the reinforcing scrim layer is laid onto the extruded polymer secondary backing layer while the extruded polymer secondary backing layer remains above a softening temperature for the resin. The entire multi-layer web is then passed through a nip to embed the reinforcing scrim layer into the extruded polymer secondary layer, and the entire web is chilled.

An interlocking modular mat having four sides has female connectors on two sides and male connectors on the other two sides so that the modular mat can interlock with an adjacent mat and its connectors. The modular mat is configured with a plurality of structures surrounding a periphery of a top portion of the mat. The plurality of structures in combination with an underside of the top portion of the mat form a cavity. A sponge insert is configured to fit in the cavity and have a height such that a portion of the sponge insert extends from a bottom side the mat body. With the sponge insert extending beyond the bottom side of the mat body, the sponge insert bottom face generally become the supporting bottom of the modular mat to provide a more cushioned feel for a mat user.

The method further comprises forming an alignment mark line A on the body and using the alignment mark line to form a toothed cutting line 4 on the body so as to form multiple modules which each comprise a pattern. The mat can be disassembled into individual modules and coupled to modules of another mat to produce an expandable mat. The decoration portion may be formed by coating, printing or transfer printing. The alignment mark line may be formed around a peripheral side of the decoration portion.

INTERLOCKING MODULAR MAT WITH SPONGE INSERT

An interlocking modular mat having four sides has female connectors on two sides and male connectors on the other two sides so that the modular mat can interlock with an adjacent mat and its connectors. The modular mat is configured with a plurality of structures surrounding a periphery of a top portion of the mat. The plurality of structures in combination with an underside of the top portion of the mat form a cavity. A sponge insert is configured to fit in the cavity and have a height such that a portion of the sponge insert extends from a bottom side the mat body. With the sponge insert extending beyond the bottom side of the mat body, the sponge insert bottom face generally become the supporting bottom of the modular mat to provide a more cushioned feel for a mat user.

METHOD OF MANUFACTURING A FOAM MAT

A method of manufacturing a substantially flat foam floor mat is described. The raw materials for each color layer are separately mixed and heated below their foaming temperature in different batches, and separately pressed through heated rollers to form a plurality of unfoamed sheets. The temperature of the rollers are maintained within a range of 5° C. or less. Two or more unfoamed sheets from each batch are stacked together in a press and heated above their foaming temperature to permit the stacked sheets to foam, expand, and heat-weld together. The press restricts the sheets from vertical expansion while allowing horizontal expansion. Once the sheets are foamed, a series of alternating teeth and receiving slots are cut around the boundary of the mat to form an interlocking peripheral wall. 1. A method of forming a substantially flat foam floor mat , comprising:forming a stack of (i) at least first and second sheets of a first color, and (ii) at least third and fourth sheets of a second color;heating and pressing the stack such that the first sheet foams and heat welds to the second sheet, the second sheet foams and heat welds to the third sheet, and the third sheet foams and heat welds to the fourth sheet; andtrimming the heated and pressed stack to form a boundary of interlocking teeth.2. A low-weight carpet tile and process for making the same, wherein the carpet tile comprises a facecloth having a plurality of face yarns tufted through a primary backing, an extruded polymer secondary backing layer, and a reinforcing scrim layer partially embedded within the extruded polymer secondary backing layer. The top surface and bottom surface of the carpet tile are defined by the facecloth and the reinforcing scrim layer, respectively. A polymer-based resin is extruded onto the facecloth to form an at least substantially uniform secondary backing layer, and the reinforcing scrim layer is laid onto the extruded polymer secondary backing layer while the extruded polymer secondary backing layer remains above a softening temperature for the resin. The entire multi-layer web is then passed through a nip to embed the reinforcing scrim layer into the extruded polymer secondary layer, and the entire web is chilled. 1. A dimensionally stable universal floor covering includes a tufted textile substrate and a reinforcement layer to provide dimensional stability for the entire floor covering. Vacuum, mixing, and injection of compressed air assists in preparing an adhesive and fiber composition to be in the preferred condition and position before the application of pressure to form the reinforcement layer. The universal floor covering is selectively cut and transported in a roll for installation, and it can be conveniently recycled if necessary.

Modular mat system

The present disclosure relates to a modular mat system. More particularly, the disclosure is directed to a modular mat system with that may be built out using common pieces of mats. Specifically, a modular mat system with a mat piece with a top plate with inserts, a bottom plate with a plurality of tabs and recesses operative to engage with further mat pieces to build a mat system is discussed. The modular mat system is operative to remove water and other detritus from shoes of a user or other such platform moving across the mat system and feed it to a perimeter drain below the system.

Floor mat

The floor mat contains a main piece with a number of first interlocking elements configured along a circumference of the main piece at intervals. Each first interlocking element contains a protrusion and a gap. The main piece also has a number of corner elements, each configured at a corner of the circumference. A hollow frame member is for the embedment of the main piece and has a number second interlocking elements matching the first interlocking elements along an inner circumference of the frame member. Each corner of the frame member has two perpendicular cuts end-to-end connected together and a slant cut running through a joint of the perpendicular cuts. As such, the floor mat can be pieced together in all directions, regardless of which side is up. The frame members can have their corners adjusted and fit on the main pieces to conceal their exposed interlocking elements.

The top surface and bottom surface of the carpet tile are defined by the facecloth and the reinforcing scrim layer, respectively. A polymer-based resin is extruded onto the facecloth to form an at least substantially uniform secondary backing layer, and the reinforcing scrim layer is laid onto the extruded polymer secondary backing layer while the extruded polymer secondary backing layer remains above a softening temperature for the resin. The entire multi-layer web is then passed through a nip to embed the reinforcing scrim layer into the extruded polymer secondary layer, and the entire web is chilled.

Carpet tiles that can be positioned adjacent each other on a flooring surface to create the appearance of light emanating from the floor or the illusion of depth. The flooring having the properties of this invention is achieved by producing rectilinear flooring modules that have color distributed on the module from very dark to very light across the tile from one edge to the opposite edge. Tufts of yarns provide a "background" of constant color and intensity along the longer dimension of the tile that progresses across the tile from very dark along one side to very light along the other side. Between the dark and light tiles edges is an intermediate region of progression of colors that begin dark and become light. The intensities of the colors in the intermediate region preferably progress from bright to relatively muted between the dark and the light tile edges so that the intensity of the light color tile edge is greater, and thus the light color is more prominent on the carpet tile, than the color adjacent it on a carpet tile. This results in the light color edges "standing out" on the carpet tiles, which contributes to the illusions created by this invention, especially when the light color edges are positioned adjacent dark color edges.

The textile component and the base component are attached to one another by magnetic attraction. The magnetic attraction is provided by incorporation of magnetic particles in both the textile and base components. The textile component is designed to be soiled, washed, and re-used, thereby providing ideal end-use applications in areas such as building entryways. The present invention eliminates the need to wash the base component of the floor mat which results in environmental, cost and labor conservation. Alignment and deployment of the textile component with the base component in an efficient manner is also described herein.
